Glue Applicator Roll Gap Calibration: Step-by-Step Guide for Operators

Glue applicator roll gap calibration is one of the highest-leverage skills on a corrugator. A gap that is 0.05 mm too open can raise adhesive transfer by 8–12% across a 2.500 mm web; a gap that is too tight creates glue skip, light bond, and delamination. Yet many plants still set gaps by eye or leave recipes untouched for months after paper and speed changes. This step-by-step guide gives operators and shift supervisors a repeatable calibration method.

What You Are Setting

Most starch adhesive stations use an applicator (or glue) roll that carries adhesive and a doctor (metering) roll or blade that controls film thickness before transfer to the flute tips or liner. The critical dimension is the metering gap that determines wet film weight—often targeting about 0.08–0.12 mm equivalent film on the corrugating roll for common single-wall starch systems, adjusted by flute and speed.

Always calibrate at a defined adhesive temperature and viscosity. A gap that is perfect at 32 seconds Stein-Hall will over-apply if viscosity later falls to 25 seconds.

Tools and Preconditions

Feeler gauge set covering 0.05–0.30 mm (or OEM dial indicators)

Clean rags and approved cleaner—no metal scrapers on chrome

Lockout/tagout compliance before hands enter the nip area

Preconditions: rolls clean, bearings without play, adhesive circulating at target temperature (often 25–35°C for instant-setting systems; higher for traditional cooked starch).

Step 1 — Record Baseline

Before changing anything, write down current HMI gap readout (if any), measured gap at operator side / center / drive side, viscosity, adhesive temperature, line speed, paper grades, and whether skip or squeeze-out is present. Baselines make it possible to reverse a bad adjustment.

Step 2 — Clean and Inspect Rolls

Stop and isolate per safety procedure. Remove dried starch ridges that falsely reduce gap. Inspect for chrome wear, grooves filled with residue, or taper. Worn rolls cannot be 'calibrated' into uniform film—schedule grind or re-chrome when groove depth or surface damage exceeds limits.

Step 3 — Stabilize Adhesive

Mix or circulate until viscosity is within ±2–3 seconds of target. Typical targets: 28–38 seconds at 25–35°C for many instant-setting alkali-free systems; 55–65 seconds near 50°C for traditional systems. Do not calibrate on a foaming or stratified batch.

Step 4 — Measure Gap at Three Points

Using feeler gauges at operating position (or OEM procedure), measure operator side, center, and drive side. Variation across the face greater than 0.02–0.03 mm often shows as side-to-side bond differences. Adjust to the job-card target, not to the previous operator's preference.

Example starting targets (confirm with your OEM and adhesive supplier)

Single facer B/C flute starch: meter toward film that yields ~1.2–2.0 kg/1,000 m² at that station depending on design

Double backer liner glue: often similar or slightly different by machine—follow OEM inches/mm charts

Convert plant units carefully: some HMIs display microns, others display turns of a handwheel.

Step 5 — Verify with a Slow Trial

Thread up and run 50–100 meters at 40–60% of production speed. Check

Pin adhesion on first acceptable samples

If bond is light with correct wet-out pattern, investigate viscosity, paper moisture, or pressure—not only gap. If board is wet and crush appears, close the gap slightly and re-check consumption using methods from our excessive adhesive consumption reduction guide.

Step 6 — Confirm at Production Speed

Increase to job speed in steps. Film transfer changes with speed; a gap perfect at 100 m/min may starve at 200 m/min. For every large speed jump (about +40–50 m/min), re-inspect tip coverage. Some plants keep speed-bracket gap notes on the job card

80–120 m/min: base gap

120–180 m/min: +0.01–0.02 mm if skip appears

180–250 m/min: verify viscosity and preheater before opening gap further

Opening gap should be the last resort after viscosity and preheat are correct.

Step 7 — Log and Lock the Recipe

Write final gaps (three points), viscosity, temperature, speed, and operator name on the job card and shift log. If the PLC supports recipes, update the stored value. Tell the next shift what changed—uncalibrated 'tweaks' during night shift are a top cause of morning waste.

At every flute/paper grade change

After applicator or doctor roll cleaning or maintenance

When adhesive formula or solids change

When skip, washboarding, or consumption drift exceeds 10%

At least once per week on stable long-run jobs as a verification

Common Mistakes

1. Setting gap cold, then running hot—thermal growth changes metering

2. Using damaged feeler gauges or measuring on residue ridges

3. Widening gap to hide low viscosity instead of fixing the batch

4. Adjusting only operator side, leaving drive-side starvation

5. No record—next shift reverses the fix

Safety Reminder

Never attempt gap checks on a moving nip. Use lockout/tagout, wait for zero energy, and follow plant PPE rules. Calibration takes 10–20 minutes; an injury lasts far longer.
