Glue kitchen batch planning sounds administrative until a mid-shift viscosity cliff stops the corrugating line. Batch too large and adhesive ages, foams, or skins in the hold tank; batch too small and the kitchen cannot keep applicator trays filled during a long order at 200+ m/min. Start With Consumption Math

Estimate hourly adhesive use before batch count

Typical single-wall B/C: roughly 2.8–4.5 kg per 1,000 m² (validate on your grades)

Multiply by line speed, deckle width, and expected runtime hours per order block

Add 10–15% buffer for startup waste, splices, and grade-change purge—not 40% 'just in case'

Example: 2.0 m width, 180 m/min, 3.2 kg/1,000 m² → about 69 kg/hour gross usage before buffer. A four-hour order block needs ~320 kg effective supply, not a single 800 kg tank that sits half the shift.

Batch Sizing Rules of Thumb

Match batch size to maximum 2–3 hours of demand at steady viscosity

Split large orders into sequential batches rather than one mega-cook

Keep hold tank temperature and agitation within TDS limits between batches

For powder / Easy Glue style systems, plan dissolution time into the schedule—not only cook time

Night shifts need the same logged recipes as day—no informal 'eyeball' batches

Viscosity Drift Windows

Traditional Stein-Hall cooks often drift 5–8 seconds over 2–3 hours in hot kitchens. Instant-setting and alkali-free systems may be more stable but still foam or skin if held too long. Log Stein-Hall cup readings at batch start, +60 min, +120 min on trial days to learn your plant's curve.

When drift exceeds your control band (commonly ±2–3 seconds from target), shorten batch interval or adjust hold conditions—do not let operators compensate only by opening applicator gaps.

Shift Schedule Integration

1. Review next-shift order mix during handover (flute, GSM, speed)

2. Pre-stage starch, caustic or alkali-free components, and water checks

3. Start first batch 45–60 minutes before production speed—not at first sheet

4. Trigger second batch before tray level hits minimum, not after empty alarms

5. Align grade changes with kitchen drain/purge windows when chemistry switches

6. End-of-shift: produce partial batch only if next shift confirms startup time

Grade-change discipline: switching from heavy double-wall to light E-flute on the same adhesive hold without kitchen review is a common source of crush and glue skip.

Failure Modes from Poor Planning

Empty applicator tray during splice recovery → glue skip streaks

Oversized batch aged into high viscosity → washboarding and edge crush

Parallel orders sharing one tank without viscosity log → untraceable quality escapes

Kitchen crew short on shift change → first hour bond failures

Documentation
