India Boiler-Free Lines: North vs South
Compare boiler-free corrugator fit in north and south India: winter viscosity, monsoon moisture, and the steam costs to meter before retrofit.
A boiler-free corrugating line in India is a plant decision, not a national average. Northern kitchens get cold in winter. Southern reels get wet in the monsoon. Steam may come from coal, gas, or a shared boiler house, and the board mix may be food cartons in one state and automotive kits in another. This page asks a narrower question: what a north Indian plant and a south Indian plant should measure before they treat boiler-free technology as a fit. Published comparisons that cite energy cuts up to about 60%, or a single-facer mark of 300 m/min from 2017, are ceilings to test on the site. They are not a quotation for every state. Until the measurement week is finished, do not write either region up as already fit for conversion. A plant missing steam per tonne or glue-kitchen temperature goes back to measurement and does not enter an equipment list.
Treat the north as Delhi NCR, Haryana, Punjab, and western Uttar Pradesh, and the south as Tamil Nadu, Karnataka, Telangana, Andhra Pradesh, and Kerala. Western India, especially Gujarat and Maharashtra, is a large box market of its own and should not be folded into either column. Northern orders often follow FMCG, food, and e-commerce peaks. Southern orders often follow automotive, electronics, and pharmaceutical packing, with more export-facing print and a shorter hop to Chennai, Krishnapatnam, or Kochi. The adhesive and the heating method have to follow that order mix. A line that runs heavy recycled medium for local food cartons is not the same trial as a line that runs coated liner for an auto tier supplier.
Start with the steam bill, not with a brochure percentage. Ask the plant for twelve months of fuel or steam cost, boiler attendant headcount, statutory inspection stops, and hours lost when the boiler is down while the corrugator is ready. Divide steam or fuel cost by tonnes of board, and keep the boiler’s own electricity in the same sheet. A shared boiler that also feeds a paper mill or a dyeing house cannot be assigned entirely to the corrugator. In the north, winter coal handling and a cold start after a holiday shutdown often dominate the complaint. In the south, the complaint is more often a boiler that runs hard through humid months while the board still warps. Those are different projects even when both owners say they want to “remove the boiler.”
Record actual temperatures before anyone quotes a new operating band. Traditional steam lines are often described with a hot-side range around 150–180°C. Boiler-free technology on /products/boiler-free-line is described from room temperature up to a flute temperature below 100°C. The plant’s own single-facer and hot-plate readings are the baseline. A northern glue kitchen that falls below about 15°C will thicken a starch mix even when the formula is unchanged; operators then add water and call it a bonding problem. A southern shop floor that stays hot, with reels stored against an outside wall, will dry the edge of a reel and leave the centre wetter. Write the kitchen temperature and the reel-store temperature on the same card as the steam temperature. Without those three numbers, a north-versus-south comparison is only a map.
Moisture decides whether the south’s monsoon or the north’s dry winter is the harder trial. Hold incoming liner and medium near the plant window, commonly about 6–9%, and treat a liner-to-medium gap above about 2 percentage points as a warp flag. That rule is the same in both regions. What changes is when it bites. Southern coastal and monsoon weeks push reel moisture up and widen the gap after a damp warehouse night. Northern winter heating of the hall can dry one side of a stack while the other side stays cold. Use the method in board-moisture-testing-corrugator-quality-lab, and keep warp notes with corrugated-board-warping-prevention. Do not “fix” a 2-point gap by opening the glue gap. Extra adhesive on a wet medium makes a wetter bond line and a slower dry, in Ludhiana and in Chennai alike.
Match the adhesive to the heating method, and do not copy a ratio across grades. The instant-setting starch adhesive is selected with the boiler-free line. It is not a separate catalog grade, and it does not use the mix sheet of a steam-line powder. The all-purpose alkali-free powder is a concentrate: native corn starch and water are required, with a preferred dry ratio of 1:2. The water-only corrugator powder is a different product, at about 50–75 kg of room-temperature water per 25 kg bag. Neither recipe is the boiler-free recipe. A northern winter plant that buys concentrate must still lab-check local starch before the 1:2 batch. A southern plant that only wants to add water must order the water-only powder, not the concentrate under a different name.
Separate a new line from a retrofit. A new single facer and heating section can be specified together with the adhesive and a realistic speed. The 300 m/min single-facer result from 2017 is a technology reference, not the speed a 1.4 m or 1.6 m used line in either region will hold on recycled medium. A retrofit has to name what stays: mill-roll stands, the splicer, the stacker, and the building column spacing. Downtime is the cost that regional averages hide. A north Indian plant that stops for a wedding season or a harvest lull may absorb a longer installation. Power quality and water belong on the same survey. Boiler-free running removes steam, but it does not remove drives, vacuum, and compressed air. Ask how often voltage dips, and whether the plant already trips the single facer on a weak feeder. Northern industrial estates and southern industrial estates fail this test in different months, but the meter is the same: count dips per week and the minutes the line is down because of them. Water for the glue kitchen should be named as hardness and temperature, not as “corporation water.” A cold northern supply and a warm southern supply change viscosity before the formula does. If the plant treats boiler feed water today, say what happens to that treatment plant when the boiler stops. Leaving it running “just in case” keeps a cost that the savings sheet has already deleted.
Imported powder has to survive the region’s warehouse, not only the sea leg. Export packs are 25 kg bags, and the powder is used by the full bag. A northern winter warehouse that freezes and then thaws a bag can cake the powder. A southern monsoon warehouse that stores bags on a concrete floor without pallets will wet the bottom course. Neither problem is fixed by changing the mix ratio on the line. Ask for a trial lot first, run it on the grade that actually hurts — winter food-board in the north, humid export board in the south — and record bond, warp, and speed against the current adhesive for at least one full shift. A one-hour demo at midday does not represent 2 a.m. in January or a week of rain in November.
Write the qualification sheet so the two regions cannot share a copied answer. For the north, require the lowest glue-kitchen temperature of the past winter, the hours lost to boiler cold starts, and the share of orders that are light e-commerce board versus heavy produce board. For the south, require the highest reel moisture recorded in the last monsoon, the hours lost to warp holds, and the share of orders with coated or white liner. For both, require steam or fuel cost per tonne, boiler headcount, and whether the building can accept the heating section without a new pit or a new column. If any line is blank, the plant is not ready for a boiler-free proposal. It is ready for a measurement week.
Do not let a market-size figure approve a machine. India is a large, fragmented box industry, and that fact does not tell a plant in Rajpura or a plant in Sriperumbudur whether its boiler is the constraint. Some northern plants are already efficient on a small coal boiler and a short order book; removing the boiler saves less than the installation downtime costs. Some southern plants pay for steam they barely use because the boiler is sized for a second line that was never installed. Read the meter. A retrofit that cannot show a baseline will turn a regional story into a dispute about whose percentage was promised.
A practical next step is a paid or sample trial with a written window, not a verbal promise of “60% and 300 metres.” Agree the grade, the speed band, the moisture window, and the kitchen temperature. Agree that instant-setting adhesive stays with the line trial, and that concentrate or water-only powder is a different purchase if the plant is only changing glue on a steam line. Keep the north and south sheets apart even inside a group that owns factories in both regions. A recipe released in Greater Noida in January is not automatically the recipe for a Chennai July. The group can share the method. It should not share the unmeasured result.
