Small-Batch Alkali-Free Powder Mixing: Guide for Low-Volume Corrugators
Mix small alkali-free adhesive batches with 25 kg bags, 1:3–1:4 ratios, 15–20 minute cycles, compact mixers, release checks, and low-volume line planning.
Low-volume corrugators need enough adhesive to protect production without holding oversized batches that age before use. Small-batch preparation with /products/alkali-free-powder suits compact plants, training runs, short shifts, and mini lines when scales, water measurement, mixing, release tests, and hold-time control are standardized.
Select a Practical Batch Size
Start from the next 2–4 hours of scheduled board area and the validated adhesive consumption in kg/1,000 m². If a line plans 12,000 m² at 4 kg/1,000 m², expected wet adhesive use is about 48 kg plus controlled tank and line allowance. Calculate dry powder from the approved product yield, not from wet adhesive mass alone.
Mixer Requirements
Use a clean 100–500 liter mixer sized so the impeller remains covered and creates circulation without excessive air. Provide a guarded motor, timer, calibrated water measurement, drainable tank, safe bag-charging height, dust control, and a sample point. A large vessel running below its minimum level may leave powder on the walls and produce inconsistent shear.
Use 25 kg Bags Correctly
Sealed 25 kg bags simplify counting and traceability. Record lot number, full bags, partial kilograms, manufacturing date, and operator on the batch card. Use a verified scale for partial bags; never estimate half a bag by eye. Reseal remaining powder immediately and consume it according to the supplier's open-bag limit.
Ratio and Water Calculation
A common starting guide is 1 part powder to 3–4 parts water by weight, subject to the current technical data sheet and plant trial. At 1:3, one 25 kg bag uses 75 kg water and yields about 100 kg mixture; at 1:4 it uses 100 kg water and yields about 125 kg before process losses.
Control Water Temperature
Measure water temperature before charging. A practical validated window may be 25–35°C, while cold-season water below 10–12°C can slow hydration and shift viscosity development. Mix for 15–20 Minutes
Charge the measured water, start controlled agitation, and add powder steadily into the moving liquid. Mix for the specified 15–20 minutes from the end of addition unless the approved instruction defines another start point. Keep impeller speed fixed; doubling speed does not safely halve mixing time and may entrain foam.
Check Homogeneity and Release
Inspect for dry pockets, wall deposits, lumps, foam, and settled material. Measure viscosity with the named cup at a recorded sample temperature, then check pH, solids, or gel behavior if required by the product specification. Write actual results such as 38 seconds at 30°C rather than only 'pass.'
Hold Time and Batch Rotation
Label completion and expiry times and use the oldest released batch first. A plant may validate a 4–8 hour hold window depending on water, temperature, hygiene, and circulation. Small batches should reduce aging, but repeatedly topping up an old tank destroys batch identity and can conceal expired adhesive.
Match Mini-Line Production
Mini corrugating lines commonly operate around 80–150 m/min depending on width, paper, flute, order length, and equipment design. Increase from 80 to 120 m/min only after pin adhesion, caliper, warp, and consumption remain stable. A 50% speed increase changes demand rate and may require a second small batch to be prepared before the running tank reaches minimum level.
Avoid Common Small-Batch Errors
Frequent errors include uncalibrated buckets, partial bags estimated by volume, powder dumped too fast, 10-minute under-mixing, extra water added after release, and leftover adhesive blended without records. Stop and quarantine a batch when the ratio, lot, temperature, sequence, or test result cannot be verified.
Clean, Store, and Track
Drain and clean the mixer at the defined interval before dried adhesive reduces effective volume or contaminates a new batch.
