Corrugated Board Quality Sampling: How Often and What to Test

Build a practical corrugated board sampling plan for pin adhesion, ECT, caliper, and warp using shift, order, risk, and AQL-style inspection frequencies.

Corrugated board sampling must detect process drift early without turning the laboratory into a bottleneck. A practical plan combines startup checks, timed patrols, order-based verification, left-center-right sampling, and tightened inspection after defects or major process changes.

Separate Process Control from Acceptance

Online checks guide immediate adjustments, while final acceptance determines whether an order can ship. Define both purposes in the control plan. A passing end-of-order sample cannot prove that the previous 3 hours were stable, and one startup failure should trigger correction before volume accumulates.

Use an AQL-Style Framework Carefully

Formal AQL tables are designed for lot acceptance, not continuous process control. Plants can still use their logic to define lot size, sample size, acceptance number, and rejection number for finished stacks. Record the selected inspection level and defect classes rather than calling every informal spot check AQL.

Classify Defects by Risk

Define critical, major, and minor defects with customers and applicable standards. Mixed order identification, unsafe contamination, or unusable dimensions may require zero acceptance; weak bond or ECT can be major; small cosmetic variation may be minor. Never assign severity from appearance alone.

Set Startup Sampling

At every new paper combination, flute, width, adhesive recipe, or extended restart, inspect the first stable board before release. Take at least 3 specimens across the web and repeat after 10–15 minutes. Hold early stacks until dimensions, bond, caliper, moisture, and warp meet the approved specification.

Sample Left, Center, and Right

Pin adhesion and bond can vary across machine width because of roll parallelism, heat profile, adhesive application, moisture, or pressure. Mark every specimen L, C, or R and retain its machine direction. A center-only sample can miss an edge defect affecting one-third of the web.

Choose Shift-Based Frequency

For stable long runs, use a documented patrol such as startup plus every 2 hours and once near shift end. Each 8-hour shift then produces at least 5 time points. Tighten to hourly checks when capability is weak, operators change, or heat and humidity are moving quickly.

Add Order-Based Sampling

Short-order plants should not rely only on the clock. Sample every order above the agreed threshold and at least the first and last stack of critical orders. For many small repeat orders, group only those sharing paper lots, flute, recipe, width, and uninterrupted operating conditions.

Test Pin Adhesion

Use the specified fixture, specimen dimensions, conditioning, loading direction, and test speed. Report L/C/R results individually and as an average; do not hide a weak edge in one mean. Trend minimum force, fiber tear, and failure mode because adhesive-interface failure differs from paper rupture.

Verify ECT

Condition and prepare edge-crush specimens according to the customer or referenced standard. Keep cuts square and avoid crushed edges. Test the required machine orientation and record board construction. Five or 10 replicates may be appropriate for release, but the governing specification must define the actual count.

Measure Caliper without Crushing

Use a calibrated thickness gauge with the specified foot area and pressure. Measure no closer to a score, cut edge, or visibly damaged area than the method permits. Compare L/C/R and track change through stacking; a sustained 5% loss can expose excessive nip or handling pressure.

Quantify Warp

Measure warp after an agreed stabilization period on a defined sheet size and support surface. Record direction, peak deviation, sheet dimensions, temperature, and relative humidity. A 10 mm rise on a 1,000 mm span equals 1% warp, but customer limits and converting needs govern acceptance.

Trigger Tightened Inspection

Move from normal to tightened sampling after a failed result, complaint, splice disturbance, paper-lot change, adhesive adjustment, maintenance intervention, or stop longer than the validated limit. Inspect 3 consecutive samples or the agreed recovery sequence before returning to normal frequency.

Control Samples and Records

Use order ID, timestamp, shift, speed, paper lots, operator, test-device ID, specimen position, result, limit, disposition, and corrective action. Calibrate equipment on planned intervals and verify daily checks with control materials where suitable. Protect records from undocumented edits.
