Recycled Paper Adhesive Penetration Control
Control adhesive penetration on recycled liners and mediums—manage porosity, viscosity, glue gap, and solids so pin adhesion holds without washboarding.
Recycled liners and mediums absorb adhesive differently than virgin furnish, so penetration control becomes a daily process variable rather than a one-time recipe. Over-saturation softens the flute, raises washboarding risk, and can still leave dry spots where porosity is uneven across the web. Plants that treat recycled grades as “the same glue, more open” often chase pin adhesion failures that are really gap, viscosity, and solids mismatches. A disciplined control loop keeps bond strength high while protecting board caliper and print face quality at speed.
Start every recycled campaign with a porosity and moisture baseline on the actual reel set, not last month’s average. Measure Gurley or equivalent porosity on liner and medium samples from the outer wraps and from deeper layers when moisture variation is suspected. Target moisture in the typical corrugating window of about 6–9% unless the mill certificate states otherwise, and note when recycled medium runs drier or more open than the liner. Record these readings beside the glue recipe so operators can see why today’s gap or viscosity differs from yesterday’s virgin-heavy mix.
Viscosity must match the absorbency of the paper stack, not a fixed lab number that ignores grade changes. On more open recycled mediums, a modest viscosity increase of roughly 50–100 mPa·s versus the virgin baseline often slows soak-in enough to keep adhesive in the flute tip zone. Recheck viscosity after every kitchen batch and after temperature swings of more than about 3–5°C at the glue rolls. If viscosity drifts low while paper stays open, penetration deepens and pin adhesion can look acceptable in the center while edges starve under the same coat weight.
Glue gap and film thickness are the mechanical levers that decide how much adhesive reaches the paper before the bond sets. Many lines find that a 0.05–0.10 mm gap adjustment when switching from virgin to high-recycled medium prevents the washboarding pattern that appears when film weight is left unchanged. Confirm gap with feeler gauges or OEM procedures after roll cleaning, not only from HMI setpoints that may not match mechanical play. Pair gap changes with a short validation run of 10–15 minutes at the intended production speed before releasing the order to full shift volume.
Solids percentage governs water load into the board and therefore both penetration depth and drying demand. For recycled-heavy combinations, plants commonly hold solids in a controlled band—often around 22–28% depending on adhesive system and climate—rather than chasing the lowest viscosity with extra water. A 1–2 percentage point solids drop can increase water into porous medium enough to raise warp and washboarding complaints even when pin adhesion still passes. Log solids with each kitchen batch and reject batches that fall outside the plant window before they reach the single facer or double backer.
Over-saturation shows up as soft flutes, crush marks after the belt, and a dull or mottled liner face after the double backer. When operators report board that feels wet yet still fails edge pin adhesion, check for uneven metering across the roll face rather than simply increasing coat weight. Left-center-right (L/C/R) pin adhesion maps are essential: a 15–20% weaker edge reading versus the center often points to gap tilt, roll wear, or uneven viscosity at the ends. Correct the distribution first; adding more adhesive to a flooded center usually worsens washboarding without fixing the weak edge.
Pin adhesion L/C/R sampling should be tied to grade changes and to recycled content steps, not only to a fixed hourly clock. Sample at least three cross-direction positions after every major paper change and after any glue gap or solids adjustment, then compare against the plant minimum for that board grade. If the left or right position fails while the center passes by a wide margin, treat it as a mechanical and metering problem before reformulating the kitchen. Washboarding on recycled liners is frequently a penetration and water-balance issue, not only a pressure problem. Excess water that soaks deep into an open medium softens the flute wall, and subsequent belt or roll pressure prints the flute pattern through to the liner. Reducing film weight slightly while raising solids and stabilizing viscosity often cuts washboarding faster than increasing double-backer pressure. Track washboarding scores beside moisture and solids so the team can see the correlation across humid shifts and dry winter air.
Process discipline around the glue kitchen protects penetration control when recycled lots vary reel to reel. Require batch tickets with solids, viscosity, temperature, and time of transfer to the machine, and hold unfinished batches that sit beyond the plant’s working-life limit. A kitchen that prepares adhesive 4–6 hours ahead without temperature control can deliver a different penetration profile by the afternoon even if the recipe name is unchanged. Training operators to recognize penetration symptoms early shortens the path from complaint to correction. Teach the difference between starved tips, flooded valleys, soft crush, and true adhesive undercure, using short board samples from known good and known bad runs. When a recycled medium suddenly runs more open, the first response should be a controlled gap and viscosity check within one or two orders, not an automatic coat-weight increase. Document the successful setting for that mill and grade so the next shift does not rediscover the same window by scrap.
Data points only help if they are recorded with the paper identity and machine speed. Capture porosity class, moisture, solids %, viscosity, glue gap, line speed in m/min, and L/C/R pin adhesion on one sheet or MES form per significant trial. Plants that keep this set for 30–60 days of recycled campaigns usually find two or three stable windows instead of daily improvisation. Share the form with procurement so unusually open or dry recycled lots are flagged before they reach the corrugator schedule.
