Overview of Manufacturing Stages:

Stage 1: Paper preparation

Stage 2: Corrugating (board making)

Stage 3: Converting (box making)

Stage 4: Finishing and shipping

Stage 1: Paper Preparation

Raw Materials:

• Kraft linerboard: Brown outer layers (125-440 gsm)

• Test linerboard: Recycled outer layers (cheaper)

• Corrugating medium: Forms the flutes (90-200 gsm)

• Adhesive: Starch-based glue bonds layers

Paper Storage:

• Climate-controlled warehouse

• Proper humidity (50-65% RH)

• Acclimation before use (24-48 hours)

Stage 2: Corrugating Process

The corrugating line converts paper rolls to board sheets:

Step 2.1: Single Facer

• Paper feeds from roll stand

• Preheater conditions paper

• Corrugating rolls form flutes

• Adhesive applied to flute tips

• Liner bonds to one side

• Output: Single-face web

Step 2.2: Bridge/Incline

• Single-face travels up conveyor

• Provides buffer storage

• Web stabilizes (moisture equilibrium)

Step 2.3: Glue Machine

• Adhesive applied to exposed flute tips

• Precise metering for bond quality

Step 2.4: Double Backer

• Second liner fed from roll stand

• Hot plates cure adhesive

• Creates finished corrugated board

Step 2.5: Slitter Scorer

• Cuts board to required widths

• Creates fold lines (scores)

Step 2.6: Cut-Off

• Cuts board to sheet length

• Synchronized with orders

Step 2.7: Stacker

• Collects and stacks sheets

• Counts and bundles

Stage 3: Converting Process

Converting turns board sheets into boxes:

• Prints graphics (1-4 colors)

• Cuts slots for flaps

• Scores fold lines

• Folds box shape

• Output: Flat, folded boxes

Option B: Separate Operations

Option C: Die Cutting

Stage 4: Finishing
