Corrugator Chrome Roll Cleaning Procedures

Clean corrugator chrome rolls on a locked schedule—remove starch film without scratching the surface or shifting glue-gap alignment after remount.

Chrome-plated applicator and metering rolls fail quietly: a thin starch film looks like a gap problem, a scratch looks like a wear problem, and a rushed wash with the wrong pad can take a roll out of service for a grind. Plants that wipe only when the board shows skip usually discover that the chrome has already lost the uniform wet-out that high-speed bonding needs. A written cleaning method, a chemical list that safety has approved, and a remount check that includes gap and alignment keep chrome care on the maintenance calendar instead of the scrap board.

Separate three jobs that operators often mix: shift wipe, scheduled chemical clean, and out-of-machine deep clean. A shift wipe removes fresh wet film with the machine locked and the doctor or metering elements parked per the OEM. A scheduled chemical clean—commonly weekly on high-duty glue rolls, or after a recycled campaign that leaves more residue—uses an approved cleaner at a named dilution. A deep clean happens when haze, scoring, or a persistent left-center-right coat-weight wedge survives the first two jobs. Do not jump to deep clean because the last wipe felt sticky.

Lockout, tagout, and residual-energy checks come before any pad touches chrome. Applicator rolls can hold torque, and adjacent steam or electric heat can still burn. Confirm zero energy, cool the roll face to a handleable temperature—many plants wait until the surface is below about 40–45°C—and keep a second person at the panel when the roll must be jogged for access. Record the job on the same card as the last gap check so the night shift knows the roll was opened.

Choose tools that cannot cut the plate. Soft, non-woven pads and plastic scrapers are the default; steel wool, coarse emery, and screwdriver tips are banned on chrome even for a “tiny spot.” A scratch that you can catch with a fingernail will print as a streak at 200–250 m/min and will collect starch faster than the surrounding mirror. If a spot will not move with the approved pad, stop and open a maintenance ticket rather than escalating grit on the floor.

Chemistry must match the soil and the plant SDS file. Starch and alkali-free films usually respond to the vendor’s recommended cleaner or a mild alkaline wash that safety has listed; oil from bearings or a dirty doctor needs a different solvent path and must not be rinsed into the glue kitchen. Never mix cleaners in the bucket, and never use strong acid on chrome “to make it shine.” Dilute by the label—typical working washes sit in a modest band such as 2–5% unless the chemical supplier specifies otherwise—and discard leftover mix at the end of the job so the next shift does not inherit an unknown concentration.

Rinse is part of the process, not an afterthought. Residual cleaner left on the face will contaminate the first metres of adhesive and can shift pH or foam in the circulating system. Rinse with clean water at a controlled temperature—often 35–50°C, not a live-steam blast that stresses the plate and the journals—and wipe dry with a lint-free cloth before the roll returns to production. If the kitchen reports a sudden foam spike after a clean, treat it as a rinse failure until proven otherwise.

Coat-weight and pin-adhesion maps tell you whether the clean worked. After remount, run 10–15 minutes at the intended production speed and pull left-center-right samples. A wedge that existed before the clean and remains after it is an alignment or wear problem, not a dirt problem. A roll that looks bright but lays a 15–20% heavier edge than the centre still failed the job.

Reassembly is where many “good cleans” become scrap. Journal faces, keys, and stops must be clean and seated; a pad of dried starch under a bearing cap can tilt the roll enough to look like a 0.05–0.10 mm gap error. After any out-of-machine clean, run the three-station alignment method in corrugator-roll-alignment-parallelism-check before you release the order. Do not compensate a remount tilt by opening the HMI gap “a click.”

Schedule chrome inspection against grind life, not only against the wash calendar. Haze, micro-pitting, and flattening of the plate change metering long before the roll is due for a full grind. Photograph the face under the same light each month and keep the photos with the grind sheet from corrugating-roll-grinding-maintenance-schedule. If haze returns within one or two shifts after a correct clean, the issue is likely plate condition or incoming soil—not operator laziness.

Adhesive choice changes how fast film builds. High-solids or poorly filtered batches leave more cooked film on chrome; recycled-heavy mixes can leave fibre that acts like abrasive if you dry-wipe. Hold kitchen solids and filtration in the plant window, and treat a sudden jump in clean time as a kitchen signal. Training should use a reject pad and a reject roll photo, not only a toolbox talk. Show operators the difference between wet film, cooked amber film, oil smear, and chrome haze, and drill the rule that grit never enters the wet end. New hires should complete one supervised clean before they sign a solo card. Keep approved pads in a labelled bin at the applicator; if the bin is empty, the job waits—it does not borrow sandpaper from converting.

Waste and water from chrome cleaning belong in the plant’s chemical and effluent rules. Collect used wash in marked containers, keep it out of storm drains, and do not dump it into the starch kettle. A five-minute shortcut at the floor drain can become a compliance event and a kitchen contamination in the same afternoon. Safety should review the cleaner list at least annually or when a new adhesive system arrives.
