Corrugator Roll Alignment and Parallelism

Measure corrugator roll alignment and parallelism to catch tilt, heat growth, and weak-edge bonds before they become scrap.

Roll alignment and parallelism decide whether adhesive and heat meet the web evenly across the full width. A gap that looks correct on the operator side can still starve the drive side by a few hundredths of a millimetre, which is enough to drop edge pin adhesion while the centre still passes. Plants that chase glue recipes for a one-sided defect often discover later that the mechanical geometry had drifted after a grind, a bearing change, or a thermal cycle. A written measurement method turns alignment from a specialist art into a repeatable maintenance task.

Start with a cold baseline after the machine has been down long enough for rolls to equalize—commonly 4–8 hours on a steam-heavy wet end. Record frame temperature and the last grind date before you take numbers, because a roll that was true last quarter may no longer match a freshly ground mate. Use the OEM feeler, piano-wire, or laser procedure rather than a single paper-slip “feel” at one end. Mark operator, centre, and drive positions on a single sheet so the next shift can repeat the same three stations.

Parallelism between corrugating rolls and the pressure roll controls flute formation as much as bond. A tilt of about 0.05–0.10 mm across a 1.8–2.5 m web can show up as a soft edge, a crush line, or a flute that looks “over-formed” on one side. Confirm that locknuts, taper keys, and stop screws are seated before you interpret a bad reading as a bent roll. If the reading changes after a light tap on the bearing housing, the issue may be loose hardware rather than geometry of the roll body.

Heat growth changes alignment during the first 20–40 minutes of production. Steam-heated rolls expand more than frames, and the operator-to-drive difference can open or close the gap after the cold check. Repeat a short hot check at the intended production speed once surface temperatures have stabilized within about 5°C of the setpoint. Do not “correct” a hot gap by guessing a cold offset unless the OEM publishes a thermal compensation table for that stack.

Glue applicator rolls deserve the same discipline as the corrugating pair. An applicator that is parallel to the meter roll but not to the web path will lay a wedge of adhesive: one edge floods while the other starves at the same HMI setpoint. After cleaning or doctor-blade work, recheck gap at three stations and run 10–15 minutes at speed before releasing the order. Left-center-right pin adhesion is the production test that alignment problems fail first. When the weak side is always the same machine side across paper grades, treat geometry before kitchen reformulation. A 15–20% edge-to-centre drop that survives a viscosity and solids check is a mechanical signal. Photograph the board edge and keep the L/C/R numbers next to the alignment sheet so arguments stay attached to one shift’s evidence.

After roll grinding, alignment is not optional. A newly ground corrugating roll can be dimensionally correct and still sit out of parallel if shims or stops were disturbed. Schedule a cold check, a short hot check, and a first-order quality map before you declare the grind complete. Pressure-roll settings interact with alignment. Increasing pressure to “fix” a weak edge on a tilted stack often crushes the already-loaded side and still leaves the open side hungry. Operators should have a rule: no pressure chase for a one-sided defect until the three-station gap sheet is current for that shift.

Laser and dial-indicator methods need a clean datum. Wipe the journal faces, confirm the indicator base is not on a paint ridge, and zero on a known good position before sweeping. Two technicians should cross-check at least once per quarter so the plant is not dependent on one person’s “feel.” Record indicator travel and the direction of correction so the next adjustment does not reverse last month’s shim by guesswork.

Thermal and structural issues on traditional steam stacks make alignment surveys more frequent in hot climates. Uneven condensate or a flooded roll can create a temperature split that looks like a mechanical tilt until the steam side is corrected. Build a trigger list for unscheduled checks: after any bearing replacement, after a crash or wrap-up, after a grind, after frame work, and after a week of unexplained one-sided waste. A 30-minute alignment survey is cheaper than a full shift of edge claims. Keep feeler gauges and the last good sheet in a labelled pouch at the single facer, not in an office drawer that the night shift cannot open.

Training should include what a bad alignment looks like on the board, not only how to hold a gauge. Show operators samples of wedge glue lines, one-sided washboarding, and flute lean that followed a known tilt, then show the corrected sheet. When the crew can name the defect before they open the kitchen, you stop burning adhesive to hide geometry.
